Finishing graphite electrode with diamond coated ball end mill

Graphite electrodes can be machined using an end mill, but due to the extreme hardness of the material, the cutting tool wears rapidly, making efficient machining challenging. To address this issue, Union Tool Co., Ltd. has partnered with Asahi Diamond Industrial Co., Ltd. to develop a diamond-coated end mill specifically for graphite electrode processing. This collaboration significantly improved the bonding strength between the diamond coating and the cemented carbide substrate. After conducting trials with various users, the product received high praise for its performance and is now available as a standard tool in the market. (1) DCB/DCLB Series Products The DCB series features diamond-coated ball end mills with 9 different ball nose radii ranging from R0.5 mm to 6.0 mm. These tools are double-fluted with a 35° helix angle and feature full-length diamond coating. The DCLB series offers similar functionality with ball nose radii from R0.5 mm to 2.0 mm, but it includes a long-neck design for better access in deep cavities. Due to the difficulty in achieving strong adhesion between diamond coatings and cemented carbide substrates, improper coating techniques or surface treatment can lead to delamination during machining. To prevent this, Union Tool focused on enhancing the bonding strength through advanced surface activation treatments and optimized edge geometry. As a result, the DCB/DCLB series delivers stable, efficient, and high-quality results when milling graphite electrodes without any coating peeling. (2) Example of Graphite Machining A comparative test was conducted using a flat-milled graphite plate to evaluate the performance of DCB diamond-coated ball end mills (R3) versus uncoated carbide ones. The cutting conditions were as follows: spindle speed of 20,000 rpm, feed rate of 2,000 mm/min, axial depth of cut (Ad) of 1 mm, and radial depth of cut (Rd.pf) of 1.5 mm, with a total machining length of 20 meters. After cutting, the uncoated tool showed significant wear along the back face and formed small steps at the Ad position. In contrast, the diamond-coated tool exhibited minimal wear near the cutting edge, with no signs of step formation. Scanning electron microscopy confirmed that the diamond coating remained intact, with visible wear marks but no delamination, indicating excellent adhesion. The wear on the ball nose radius was plotted as a curve. At 0° (the tip), the wear of the uncoated tool reached 30 μm, while the diamond-coated tool only showed 1–2 μm of wear, proving its wear resistance is about 20 times higher. The newly developed DCB/DCLB series not only excels in graphite machining but also performs exceptionally well on high-silicon aluminum alloys.
